Panel Replacement on a Sectional Door

Purpose

A section replacement is two jobs sold as one. The first is a parts-matching problem, and it is where the money is lost: a section one series or one rib pattern off will bolt on and look wrong forever, and the customer will not accept it. The second is a counterbalance problem, because a door that changes weight needs its springs re-checked, and nobody remembers that after four hours of hanging steel. This SOP forces the match to be established by measurement before anything is ordered, and it puts the balance test at the end of the job where a changed section weight is caught rather than discovered as a callback.

Scope

Covers replacement of one or more sections in a residential steel or wood sectional door where the rest of the door is sound and worth keeping.

Does not cover the derailment or impact event that damaged the section, which is garagedoor-door-off-track-recovery, or the spring winding itself, which is garagedoor-torsion-spring-replacement. A door with more than two damaged sections, or with a bent torsion shaft or damaged track on both sides, is usually a replacement decision rather than a repair and goes to the service manager, not through this procedure.

The five match dimensions

Every one of these has to agree, and a photo confirms none of them. Establish all five before the part is ordered.

Raise the last row with the customer before ordering, not after. A factory-correct colour beside faded neighbours reads as a mistake to everyone who looks at it, and the honest options are painting the whole door or accepting the difference in writing.

Procedure

1. Unwind the springs fully and secure the shaft before any hinge is touched. With the door DOWN, the torsion spring is at maximum torque and the cables are pulling up on the bottom brackets, so a section cannot come out until that energy is gone. Unwind the springs completely using proper winding bars sized to the cone, count and record the turns removed, then lock the shaft. Acceptance is a shaft that turns freely by hand and cables you can lift slack off the drums. This is stored mechanical energy under 29 CFR 1910.147 and the single highest-risk act in the job: never substitute a screwdriver or rebar for a winding bar, and keep your body out of the arc the bars sweep.

2. Clamp the stack above the section coming out. Once the hinges are undone, the sections above have nothing holding them in plane except their rollers. Clamp locking pliers into both vertical tracks immediately above the top roller of the section that is staying, and prop the stack if the door has more than two sections above the work. Acceptance is the upper stack immovable when pushed by hand. Wrong looks like one clamp on one side: the stack racks, the rollers bind, and the section you are trying to lift out becomes a wedge.

3. Establish all five match dimensions by measurement, not by eye. Find the nameplate on an end stile or the inside face and read the manufacturer, series and build date. Then measure independently: section face height, rib or panel spacing centre to centre, stile width, and the hinge hole spacing from the section edge. Acceptance is all five dimensions written down, with the nameplate data and the measurements agreeing. If the nameplate is missing, painted over or illegible, stop: do not order from a photograph or from a catalogue match by appearance. Take all four measurements and have the parts desk identify the series from the numbers, because a rib pattern that is a fraction off reads as wrong across the whole door face.

4. Remove cables and hinges in a recorded order. Take the cables off the bottom brackets first if the bottom section is involved, then work the hinges. Sectional hinges are numbered, and the number sets the roller stem offset so the section sits at the right depth in the curve of the track; a number 1 hinge in a number 3 position will bind. Acceptance is every hinge bagged and labelled with the joint it came from. Wrong is a pile of loose hinges on the floor. Wear cut-resistant gloves: a damaged section has torn skin edges that will open a hand, and a section under any residual load will pinch fingers at the hinge knuckle as it separates.

5. Fit the new section and set the joint gaps before you bolt anything down. Slide the section in, hand-start the hinge fasteners, and set the gaps at both joints before final tightening. Acceptance is an even joint gap along the full width at both the upper and lower joint, and the section face flush with its neighbours. A joint wide at one end is the failure cue and it means the section is not square in the opening: back the fasteners off and reset rather than pulling it square with the bolts, because a section forced square by fastener tension oil-cans within a season.

6. Handle a pre-1978 painted wood door as a lead job before you cut or sand it. If the door is painted wood on a home built before 1978 and you are being paid for the work, disturbing that paint above the rule's de minimis area brings you under the EPA Renovation, Repair and Painting rule at 40 CFR Part 745 Subpart E, which requires a certified firm, a certified renovator and lead-safe work practices. Acceptance is either a confirmed post-1978 build, a documented negative test, or the job run under the rule. Many states run their own EPA-authorized program instead, so confirm whose program applies before quoting. Dry sanding or grinding old paint without those controls is an inhalation exposure that gloves and glasses do nothing about.

7. Re-hang the cables, re-wind to the recorded turn count, then test balance. Seat both cables one wrap per groove, re-wind each spring to the turn count recorded in step 1, and remove the shaft lock and clamps. Acceptance is a door that lifts with modest single-hand effort and holds within a couple of inches at mid-travel over ten seconds. Do not assume the old turn count is still right: if the new section differs in construction from the one it replaced, the door weight has changed and the count has to move with it. Drift down means add turns a quarter at a time; creep up means take them off the same way.

8. Verify the finished door on face, function and safety. Sight down the closed door face from inside for flatness, measure both joint gaps at each end, then run a full manual cycle with the trolley disconnected, reconnect and run three powered cycles, and finish with the operator's obstruction reversal test using a 2x4 laid flat. Acceptance is joint gaps matched within about 1/16 in end to end, no bind in the manual cycle, and a reversal that returns the door to full open. Any of those failing sends you back rather than out the door, because a section job that binds is the one the customer notices every single day.

The record this produces

The match data is the record, and it is what makes the next section on that door a phone call instead of another site visit.

  • Fields: manufacturer, series and build date from the nameplate; the four measured dimensions; construction and gauge; colour name and the customer's written acceptance of any visible difference; which joint positions the hinges came from; turns removed in step 1 and turns re-wound in step 7 with any adjustment; final joint gap measurements at both ends; balance result at mid-travel; and the reversal test result.
  • Where it lands: the door's equipment record, with as-found damage photos and a photo of the nameplate, because the nameplate is what gets painted over next time.
  • Who reads it later: the parts desk on the next section for that door, the warranty administrator if the section is claimed against impact or against a finish defect, and the next tech, who needs to know the turn count moved because the door changed weight.

Worked pass: one damaged second section, 7 ft steel door

Step 1: springs unwound fully, turns removed recorded at 7-1/2 per spring, shaft locked. Step 2: stack above clamped in both tracks with a prop under the top section.

Step 3 failed and took its stop rule. The nameplate had been painted over during a repaint and was unreadable. The tech's first move was to match by eye against a catalogue image, and the step forbids exactly that. Measured instead: section face height 21 in, which is consistent with a 7 ft door built as four sections since 4 times 21 is 84 in; rib spacing measured centre to centre; stile width and hinge hole offset from the section edge both recorded. The parts desk identified the series from those four numbers and found it still in production. Ordering from the catalogue image would have brought a section from the same maker one generation newer, with a rib spacing that does not continue across the door face.

Step 4: cables left on the bottom brackets since the bottom section was not involved; hinges bagged and labelled by joint.

Step 5: new section fitted, gaps set at both joints before final tightening.

Step 6: house was built in the 1990s and the door is steel, so the lead rule did not apply. Confirmed and recorded rather than assumed.

Step 7 needed a correction. Cables re-seated, springs re-wound to the recorded 7-1/2 turns, clamps off. Balance test showed the door drifting down about four inches over ten seconds at mid-travel, outside the couple-of-inches acceptance. The reason was in the parts data: the section that came out was a bare single-skin panel fitted during an earlier repair, and the correct series section is insulated with a back skin, so the door had gained weight. A quarter turn was added to each spring and the test re-run: drift about an inch over ten seconds. Recorded as 7-3/4 turns, with the reason written beside it.

Step 8: joint gaps measured 1/16 in and 1/16 in at the left end, 1/16 in and 1/8 in at the right, inside acceptance. Manual cycle clean, three powered cycles clean, 2x4 reversal test returned the door to full open. Ticket closed with the nameplate photo attached and the new turn count on the record.
