Drywall Patch and Finish Standard

Purpose

A drywall patch never fails in the middle. It fails at its edges, where a feather stops too short and telegraphs a ridge under a lamp, or where a piece was floated over a cavity with nothing behind it and cracks along the seam the first time a door slams. It also fails in the dust: a patch that leaves a grey film on a customer's furniture is remembered longer than the wall is looked at.

What this standard guarantees, by putting a checkable acceptance condition at every stage, is a patch that is invisible under the room's own worst light and a site the customer does not have to clean after you leave.

Scope

Covers holes and damaged areas in existing gypsum board on walls and ceilings up to roughly one board bay: cutting back, backing, patch fitting, taping, filling, sanding, dust control and priming to the point where finish paint goes on.

Does not cover matching a sprayed or hand-applied texture, which the textured ceiling patch article owns and which step 7 hands off; full board hanging or new construction; the decision to disturb paint in a pre-1978 building, which stops at step 1 and routes to its own SOP; or finish painting beyond primer.

Procedure

1. Screen the wall before the knife touches it. Establish the building's age, and where records or the customer put it before 1978, stop: paint disturbance in target housing is governed by 40 CFR Part 745 Subpart E and the shop either holds firm certification with a certified renovator on site or the item does not proceed. Then establish what is behind the finish from fixture, switch and register positions above and below, plus a scanner. Acceptance: a stated building age and a named expectation of what is in the cavity. Hazard in this step: a blind cut into an unknown cavity is an electrical hazard, so where a scan is ambiguous the circuits serving that wall are de-energized at the panel and proven dead at the nearest device before cutting, and the cut is started shallow with a hand saw, never plunged with a powered blade. Stop rule: an unresolved age screen or cavity does not get a cut, it gets a call to the lead.

2. Cut back to sound board and square the opening. Remove all crushed, wet or delaminated board until the edges are firm and the paper faces intact, then square the opening to a rectangle. Acceptance: four straight cuts, edges you cannot crush between thumb and finger, and no soft board left at any corner. What wrong looks like: a ragged tear-out filled with compound, which is a fill and not a patch, and cracks at the framing's first cycle. Hazard in this step: keep the free hand out of the blade path, retract the knife between cuts, and where the cut is overhead, eye protection goes on because the debris falls into your face. Stop rule: squaring into a stud or a service stops the cut at that edge; back the patch off the framing instead.

3. Get backing behind the opening, then fit a patch of the SAME thickness and type. Screw furring, plywood strips or scrap board across the back, overlapping sound board by at least 2 inches each side, then cut the patch about 1/8 inch undersize on each dimension so it drops in without forcing. Acceptance: the patch face flush with the field within about 1/32 inch, checked with a straightedge across the opening in both directions, and no rock. What wrong looks like: 1/2 inch board dropped into a 5/8 inch wall, leaving a step you plan to bury in compound; that build shrinks, cracks and telegraphs under any raking light. Stop rule: a thickness mismatch is re-cut from the correct board, not filled. Hazard in this step: match the board TYPE as well as the thickness, so a fire-rated assembly gets Type X back and a wet area gets the water-resistant or cement product the original used; where you cannot identify what came out, ask rather than closing a rated wall with ordinary board.

4. Fasten and tape to the method that matches your compound. Set screws through the patch and the sound board into the backing, roughly 6 to 8 inches apart on a small patch, driven just below the face without breaking the paper; a torn face has no holding power and the head pops through the finish. Then tape all four seams: paper tape bedded in compound gives the stronger joint, and mesh tape is coated with a SETTING-type compound, never a drying-type, because mesh relies on the compound for tensile strength and ready-mix does not supply it. Acceptance: no screw head proud of the face under a dragged knife, and tape fully embedded with no dry spots or air bubbles. What wrong looks like: mesh tape under all-purpose ready-mix, the most common cause of a hairline crack reappearing along a patch seam within a year. Stop rule: a bubble under embedded tape is cut out and re-bedded wet, not sanded through later.

5. Build three coats, each feathered wider than the last, each dry before the next. Coat one embeds the tape and is feathered roughly 4 inches past the seam, coat two roughly 8 inches, coat three roughly 12 inches. Acceptance before the next coat: a drying-type compound is uniformly light across the whole coat with no darker ring or centre; a setting-type compound is hard and no longer cold to the touch. Setting compound hydrates on the time printed on its bag, which is a working time and not a dry time: recoat when hard, but it must dry through before primer. What wrong looks like: a second coat over a first still dark in the middle, which traps moisture, shrinks unevenly and cracks. Stop rule: when the acceptance fails, wait; if the visit cannot absorb the wait, the job becomes two visits and the customer is told now rather than at the door.

6. Sand with the dust controlled at the source, not with a sheet on the floor. Use a wet sanding sponge, or a pole sander or block with HEPA extraction, and contain the room with plastic and a closed door. Acceptance: the feathered edges disappear under a hand drawn flat across them, the paper face is not fuzzed or scuffed, and no dust film outside the containment. Hazard in this step: formulations differ, so read section 3 of the product's safety data sheet; where crystalline silica is present, sanding generates respirable crystalline silica, which falls under 29 CFR 1926.1153 for construction work and 29 CFR 1910.1053 for general industry. That task is not one of Table 1's specified-control recipes, so the standard's alternative exposure control route applies: the source control above, plus any respiratory protection under a written program per 29 CFR 1910.134 rather than a dust mask out of the glovebox. Stop rule: sanding through to paper means you over-sanded; skim that area again rather than priming a fuzzed face, because primer raises fuzz and paint locks it in.

7. Match the texture before you match the colour. Where the surrounding surface carries a texture, reproduce it and blend it into the field rather than stopping it at the patch edge. Acceptance: at 6 feet under the room's own lighting the pattern reads continuous across the repair boundary. What wrong looks like: a correctly finished flat patch inside a knockdown wall, which is more visible than the hole was. Hazard in this step: aerosol and hopper texture products atomize solvents and fillers, so ventilate, protect eyes, and use the respiratory protection the product's safety data sheet specifies for spray application under the same written program per 29 CFR 1910.134 that step 6 requires, because atomized texture is a higher airborne exposure than hand sanding, not a lower one. Stop rule: an unmatched texture is not primed over; route it to the textured ceiling patch procedure or reschedule with the right material.

8. Prime the repair, then check it under raking light before the customer does. Acceptance: a light held nearly flat to the wall shows no ridge at any feather edge, no pinholes, and no difference in sheen between patch and field once the primer is dry. What wrong looks like: judging the patch under the ceiling light standing square to the wall, which hides exactly the defects a low winter sun finds. Stop rule: any ridge gets one more thin skim, sanded and re-primed, before finish paint. Hazard in this step: a ceiling patch is where this job produces its only fall risk, so the ladder is set on a firm level surface at the right angle and nobody works from the top two steps of a stepladder.

The record this produces

On the work order: building age and age-screen result; what was found in the cavity; board thickness and type removed and installed; backing method; tape and compound types used together; coat count with date and time of each; sanding method and dust control used; raking-light result; and the primer product, with finish paint left for the customer or scheduled.

The office reads the coat log to know whether a second visit is booked and when. The next tech to open that wall reads the board type and thickness, the only way anyone later knows a rated assembly was closed with the right product. The customer's painter reads the primer entry. And where a patch cracks a year later, the tape-and-compound pairing tells the shop whether it was the method or the structure, two different conversations.

Worked pass: 10 by 12 inch hallway patch over a plumbing access

House built 1994, so step 1's age screen cleared. The wall backs a bathroom, the cavity was expected to carry a supply line, the scan agreed, and the cut was started shallow with a hand saw. Opening squared to 10 by 12 inches with the supply line visible and untouched behind.

Backing: two lengths of 1 by 3 screwed vertically through the existing board, each overlapping sound board by 3 inches top and bottom.

Step 3 FAILED. The patch piece was cut from a 1/2 inch offcut on the truck; the wall is 5/8 inch. A straightedge across the opening rocked and showed the patch face sitting about 1/8 inch below the field. Under the stop rule that is a re-cut, not a fill. The tech pulled it, cut a new one from 5/8 inch board, and re-checked flush in both directions. Total cost of the stop: one offcut and about twelve minutes, against a callback that would have been the same work again plus a repaint.

Screws set around all four sides at roughly 7 inches, none proud under a dragged knife. Paper tape bedded in a 45 minute setting compound on all four seams, chosen because the customer wanted the wall finished that day. Coat one feathered about 4 inches past the seams, hard and no longer cold at 40 minutes. Coat two feathered about 8 inches, also in setting compound. Coat three in all-purpose ready-mix because it sands easier, feathered about 12 inches, putting the finished area at roughly 34 by 36 inches against a 10 by 12 inch hole.

That ratio is why the step 5 conversation happened: touching up a yard-square area of a coloured hallway to an invisible edge is not realistic, so the agreement was to prime the repair and cut in the whole wall to its corners. Sanding was wet with a sponge, which suited one small patch and put no airborne dust into an occupied hallway. Raking light with a work lamp held flat showed no ridge at any feather edge, and the patch was primed.
