System Changeout Day-of-Install Standard
Purpose
This standing instruction fixes the order of a changeout day so that everything capable of stopping the job is discovered while the old equipment is still running and still on its pad.
The failure this prevents is specific and expensive. A crew pulls the old condenser at nine in the morning, finds at two in the afternoon that the branch circuit is undersized for the new nameplate or that the existing line set cannot be reused, and now the customer has no cooling, no leverage, and a crew standing in the yard waiting on a decision nobody planned to ask them for. Every one of those discoveries is available before a wrench turns. This SOP puts them there.
Safety actions that gate the work
- Before any refrigerant or electrical work, open both disconnects, lock and tag them, and prove dead with the live-dead-live sequence (test the meter on a known live source, test the conductors, test the meter again). Electrical work on utilization equipment is controlled by 29 CFR 1910.333(b)(2), not by the 1910.147 lockout standard, which excludes it at its own (a)(1)(ii)(C); the proving sequence itself is NFPA 70E-2021, 120.5.
- Capacitors hold a charge after the disconnect is open. Discharge through a resistor, not a screwdriver blade, and confirm with the meter before your hand goes past the contactor.
- On a furnace or gas package changeout, close the appliance shutoff, cap the open line, and leak check the cap with bubble solution before you leave that spot. An open gas line behind a crew that has moved on to the roof is how a changeout becomes an evacuation.
- The new equipment may be A2L (R-454B, R-32). No open flame, no smoking and no unrated equipment in the space during charging, and the line-set brazing gets done before any refrigerant is released into that piping.
- Two-person lift or mechanical assist for any cased coil or condenser you cannot control at chest height. Most changeout injuries are backs and fingers on a stair turn, not arcs.
Scope
Covers residential and light-commercial split, packaged and ductless changeouts from crew arrival to the pre-start handoff. Covers the line-set decision, equipment setting, brazing, evacuation and electrical.
Does not cover startup, charge trim or performance verification, which belong to the commissioning SOP and happen after this procedure ends. Does not cover recovery mechanics or cylinder handling, owned by the recovery and cylinder management SOP. Does not cover duct replacement or new ductwork design.

Procedure
Protect the path, then photograph the site as found before anything is touched. Floor runners from the door to the equipment, drop cloth under the coil, corner guards at the stair turn. Photograph the existing nameplate, the disconnect and breaker, the line-set entry, the condensate route and the pad. Acceptance: a photo set the office can open six months later during a warranty dispute. Wrong looks like starting demolition with no record of what was there, which turns any pre-existing damage into your damage.
Verify what is on the truck against what was sold, and against the circuit that will feed it. Check indoor and outdoor model numbers, the AHRI reference for the matched pair, the refrigerant type, and the new nameplate MCA and MOCP against the existing conductor size and breaker. Acceptance: models match the folder, and the existing circuit carries at least MCA with a breaker at or below MOCP. Stop rule: any mismatch stops the job here, with the old equipment still running, until the office has an authorization or a reschedule. This is the single most important stop in the procedure, because after step 5 the customer is without cooling and the decision gets made under pressure.
Open both disconnects, lock and tag, and prove dead at the compressor contactor and the air handler terminals. Acceptance: zero volts line to line and line to ground at both, with the meter proved before and after. Wrong looks like trusting a thermostat set to off, or a disconnect pulled at the condenser while the air handler stays hot from a separate circuit. Discharge the run and start capacitors and confirm with the meter; a stored charge on a 45 microfarad capacitor will put you on the ground.
Recover the existing charge to the required level and document the amount and the cylinder. Follow the recovery SOP for machine, hoses and cylinder selection. Acceptance: recovery to the level required for that appliance type by 40 CFR 82.156, weight recorded against a cylinder number. Wrong looks like cracking a fitting to bleed pressure, which is knowingly venting and is prohibited at every charge size. Never apply heat to any line before recovery is complete and the system is open to atmosphere.
Remove the old equipment and make the line-set call before the new unit is set. Inspect the existing set for size against the new manufacturer's published line lengths, for kinks, for buried or inaccessible runs, and for oil compatibility: an old system on mineral oil leaves residue that is not miscible with the POE oil in current equipment. Acceptance: either a replacement set installed, or a documented flush with a new liquid line filter drier and the manufacturer's approval for reuse in writing. Wrong looks like reusing a set because it is already in the wall; the sludge shows up as a restriction six weeks later.
Set and level the new equipment with the manufacturer's clearances and a working condensate path. Pad level within the manufacturer's tolerance, service clearance on the access side, and the coil drain pan piped with a trap sized for the fan's static, a slope of at least the manufacturer's stated fall, and a secondary pan or safety switch where the unit sits above a finished space. Acceptance: water poured into the pan runs out at the termination and the safety switch opens when the pan is flooded. Wrong looks like a flat drain line, which reads fine dry and floods a ceiling in August.
Braze under flowing dry nitrogen, then pressure test and evacuate to a decay test. Purge at a low regulated flow so the joint sees an inert atmosphere and no copper oxide forms inside the tube. Acceptance: a nitrogen standing test at the manufacturer's stated pressure holding after temperature correction, then a vacuum that holds under a closed-off decay test rather than a number touched once. Wrong looks like a deep gauge reading with the cores still installed. Use cadmium-free alloy and ventilate the space; brazing fume is an inhalation hazard that eye protection does nothing about.
Terminate line voltage and controls, correct the overcurrent device if step 2 found it wrong, then complete the pre-start checklist and hand off. Acceptance: breaker at or below nameplate MOCP, conductors at or above MCA, disconnect within sight of the unit, low-voltage landed against the wiring diagram for this equipment, and every item on the pre-start sheet initialed. Wrong looks like leaving the old breaker in place because the unit runs; it runs until the first hot afternoon. Do not energize until the lock and tag come off with the person who applied them present.
The record this produces
An install packet that lives with the equipment record, not the ticket:
- As-found photo set, and an as-left set of the same views
- Indoor and outdoor model and serial numbers, AHRI reference, refrigerant type
- Nameplate MCA and MOCP, and the conductor size and breaker actually installed
- Recovered amount and cylinder number
- The line-set decision, its reason, and any manufacturer approval for reuse
- Nitrogen test pressure and hold result, vacuum decay result
- Permit number and inspection date
- Pre-start checklist, initialed, with the name of the commissioning tech it was handed to
The commissioning tech reads it to know what state the system was left in. The office reads it to book the inspection and to answer the warranty registration. Three years later it is what tells the next tech whether that line set was replaced or flushed.
Worked pass: 3-ton R-22 split replaced with an R-454B system
Step 1 clean. Photos taken including the disconnect, which is a fused pull-out on 10 AWG copper with a 30 amp breaker at the panel.
Step 2 FAILS. The new condenser nameplate reads MCA 31.2 amps, MOCP 50 amps. The existing 10 AWG copper is rated 35 amps at the 75 C column, so the conductor clears MCA 31.2 with margin, but the existing 30 amp breaker sits below MCA and will trip on a hot-day start. Stop rule taken: no recovery, no removal, old system left running. Office called at 8:40 in the morning, electrical change order written for 8 AWG and a 40 amp breaker, customer approved by 9:15, licensed electrician on site by 11:00. Had the customer declined, the old system stays and the install reschedules; the crew does not proceed on the theory that it will probably hold.
Step 5, line-set call: existing 3/8 liquid and 7/8 suction, 34 feet, mostly buried in a slab. Manufacturer's published maximum for this pair is well above 34 feet, so length is not the constraint. Oil is: the old system ran mineral oil, the new one runs POE. Replacement would mean opening a slab. The manufacturer's instructions permit reuse of an existing set after a solvent flush with a new liquid line filter drier, so that path is taken and the approval page is printed into the packet. A2L charge check printed: total charge after the 34 foot adder is compared against the appliance's maximum charge for the smallest conditioned room it serves under its UL 60335-2-40 listing, and it clears.
Step 7: nitrogen standing test at the manufacturer's stated pressure held after temperature correction. Vacuum pulled, isolated, decay test held within the manufacturer's allowance over the stated interval.
Step 8: 8 AWG on a 40 amp breaker, which is at or above MCA 31.2 and at or below MOCP 50. Pre-start sheet initialed, handed to the commissioning tech at 15:20.
Checking the pass against the sections above: step 2's acceptance condition is conductor at or above MCA and breaker at or below MOCP, and the failure reported here is a breaker BELOW MCA, which is the condition that step names. The conductor passed and is reported as passing rather than swept into the failure. The line set was reused under a written manufacturer approval, which is exactly the acceptance condition step 5 offers as the alternative to replacement, not an exception to it.
