Commercial Panic Bar / Exit Device Installation
Why this matters
Exit devices (panic bars) are required on egress doors in most commercial / institutional buildings. The IBC and NFPA 101 specify when they're needed and the operational requirements. Customers needing exit device installation, replacement, or service represent a substantial segment of commercial locksmith work. Proper installation is essential for fire safety and code compliance.
When exit devices are required
Per IBC + NFPA 101:

Code requirements
Panic hardware must:
- Open in the direction of egress
- Allow exit with no more than 15 lb of force
- Operate via single-point activation (push bar)
- Not require any other action (key, code, etc.) for egress
- Remain operable under all conditions
These requirements are non-negotiable. Code compliance during installation is the locksmith's responsibility.
Pre-installation survey
Before installation:
- Identify door type (wood, metal, glass)
- Identify door size + thickness
- Identify door frame type (wood, metal, knock-down, welded)
- Identify the existing hardware (what's being replaced)
- Verify egress requirement (which direction must the door swing)
- Identify any electrification (electric strike, magnetic lock paired)
- Verify ADA compliance (lever vs. paddle for accessibility)
- Confirm fire rating of the door (if applicable; specific exit hardware for fire-rated doors)
This information drives the hardware selection.
Selecting the exit device
For each opening:
- Door swing direction: in or out
- Single or pair of doors: pair needs additional considerations
- Indoor or outdoor: outdoor needs weatherproofing
- Indoor traffic level: higher traffic = heavier-duty hardware
- Lockable from outside (with key) or always exit-only
- Special features: alarm, signaling, audit trail
Installation procedure
Step 1: Remove existing hardware
- Remove the existing knob, lock, hinges (if needed)
- Remove the existing strike plate
- Save hardware in case the customer wants to retain
Step 2: Verify door preparation
The door needs:
- Cylinder hole at the correct height
- Latch bolt opening
- Mounting holes per the exit device's template
- Cuts at the correct depth
If preparation is missing, additional work needed.
Step 3: Install the exit device
- Mount the device per manufacturer template
- Secure to the door
- Adjust for proper operation
- Verify the latch engages properly
Step 4: Install the strike
- Position the strike on the door frame
- Secure with proper fasteners
- Verify alignment with the latch
- Test door operation
Step 5: Verify operation
- Operate the device several times
- Verify the latch retracts on push
- Verify the latch engages when door closes
- Verify 15 lb force compliance (manufacturer typically tests; verify in field)
- Test from both sides of the door
Step 6: Adjust as needed
Common adjustments:
- Latch height
- Strike position
- Closer adjustment (if door has a closer)
- Hinge alignment
Pairs of doors
For pairs:
- Active leaf: typically has the exit device + standard latch
- Inactive leaf: has flush bolts or coordinator
- Mullion: removable center post that aligns the doors
- Coordination: ensures the inactive leaf closes first
Pairs add complexity. Both leaves need to satisfy egress requirements.
Fire-rated doors
Fire-rated doors require:
- Fire-rated exit devices (specific listing)
- Fire-rated strike plates
- Fire-rated hinges
- No modifications to the door (other than approved)
- Annual inspection (NFPA 80 requirement for fire doors)
The customer's fire-rated door designation must be matched with fire-rated hardware.
Electrification
Many exit devices are electrified:

Customer education
For exit device customers:
- "Your exit door is the means of egress; it must remain operational"
- "Don't block the exit; the bar must be pushable from inside at any time"
- "Annual inspection is required for code compliance"
- "Don't lock the door from outside without verifying egress from inside still works"
Common pitfalls
Putting a non-fire-rated device on a fire door. Fire exit hardware and panic hardware are two different listings. Panic hardware has no fire rating and, critically, fire exit hardware never has a dogging feature, because a dogged latch on a fire door defeats the door. Grabbing whatever rim device is on the truck for a labeled door fails inspection and puts the whole assembly's rating in question.
Dogging a device that should never be dogged. Same issue from the other direction. If the door carries a fire label, mechanical dogging is out. Verify the label before you set the hex key in the bar.
Cutting or drilling a labeled door or frame beyond what the listing allows. Field modification of a fire assembly voids the label. If the existing prep does not match the device, the answer is a different device or a listed kit, not a hole saw.
Adding anything to the egress side that needs a second action or special knowledge. Surface bolts, deadbolts, thumbturns, hasps, chains, and keyed cylinders on the inside of an egress door are the most common code violation locksmiths get asked to create. The customer's security problem is real; the answer is delayed egress or an alarmed exit device with the proper listing and approval, not a slide bolt.
Mounting the bar at the wrong height or leaving the wrong actuating width. Both are dimensional requirements in the code and the standard, and both are easy to get wrong on a retrofit that reuses old holes. Measure to the template, not to the previous installation.
Blaming the device for a door problem. Excessive opening force is usually a closer set too heavy, a binding hinge, a warped door, or building pressure, not the exit device. Diagnose the assembly before you adjust the bar.
Ignoring the closer and the sequence on pairs. A coordinator out of adjustment lets the inactive leaf close last, so the astragal blocks the active leaf and the pair will not latch. Set the sequence, then test both leaves.
Vertical rods left long or short. Concealed and surface rods have to be cut and adjusted to the door height. Too long and the top latch drags or holds the door off the frame; too short and it never engages the top strike. Both show up as a door that "sometimes latches."
Skipping the two-sided function test. Test push from inside, key or trim function from outside, latching on close, and free operation with the closer running. A device that works when you hold the door and fails when the closer swings it is a callback waiting to happen.
No documentation. Photograph the label, record the device model, hand the customer the inspection requirement in writing. On a labeled opening that record is what protects you when an inspector questions the work later.
