Measurement and Order Verification Before Release

Purpose

Replacement windows are built to the number you send. Once the order is released to the plant, a wrong width is not a mistake you fix on site, it is a unit that arrives four to eight weeks later, does not fit, and cannot be returned because it was made for you. The shop eats the unit, the crew loses a mobilization, and the customer's house sits with one opening boarded while everything around it is finished.

This procedure guarantees two independent things: that the field measure describes the opening as it actually is, and that the acknowledgment coming back from the plant describes the same window the measure sheet asked for. Those are two different failures with two different causes, and a shop that only checks the first one will still eat units, because roughly as many bad windows arrive from a clean measure that was transcribed wrong as from a bad measure.

Scope

Covers field measurement and order release for residential and light-commercial replacement units, both pocket insert and full-frame, in openings the crew can reach from the ground, a ladder, or standard staging.

Does not cover: egress sizing law, which is owned by the IRC R310 reference card and must be settled before this procedure starts; the insert-versus-full-frame method call, which the jamb and sill condition matrices own; storefront and curtainwall reglaze takeoffs, which use shop drawings rather than a measure sheet; and any opening that requires a structural header change, which becomes a framing scope and leaves this procedure at step 3.

The handoff that fails most often is the last one on the second row. A measure sheet that sits in a truck overnight gets transcribed from memory the next morning, and memory is where handing and grille pattern go wrong.

Procedure

  1. Confirm the method and the deduction before you measure anything. Read the estimator's method call for that opening off the work order, then open the window line's current order guide and transcribe its size deduction onto the top of the measure sheet in writing: the insert deduction off measured width and off measured height, and the full-frame rough-opening allowance. Acceptance: the deduction is written on the sheet and names the guide's revision. Wrong looks like a tech quoting a deduction from memory because the last three jobs used it. Stop rule: no measure begins without the written deduction, because every number below it inherits the error. The order guides for two lines in the same catalog do not have to agree, and they frequently do not.

  2. Measure width at three heights and take the smallest. Jamb face to jamb face for an insert, or framing face to framing face for full-frame, at the head, at mid-height, and at the sill, to the nearest sixteenth. Acceptance: three recorded numbers, and the spread between largest and smallest under 1/4 in. Wrong looks like a single measurement taken at the easiest height. Stop rule: a spread of 1/4 in or more means a bowed or racked jamb, so record all three, photograph the tape at the tight point, and flag the opening for the project lead rather than averaging them. Keep hands clear of the sash path while reaching across an operable unit; a double-hung sash with a failed balance drops the full sash weight on whatever is under it.

  3. Measure height at three widths and take the smallest. Head to the high point of the sill at left, center, and right. On a sloped sill, the high point is the point that will bear the unit, so measure to it and note in the sheet which point it was. Acceptance: three recorded numbers and a named bearing point. Wrong looks like a height taken to the low front edge of a sloped sill, which yields a unit too tall to enter the opening. Stop rule: if the sill slope makes the high point ambiguous, set a level across it, mark the bearing point in pencil, photograph the mark, and measure to the mark.

  4. Take both diagonals and record them. Corner to corner, both ways, to the nearest sixteenth. Acceptance: the two diagonals differ by less than 1/4 in on a unit under 6 ft in either dimension. Wrong looks like a difference at or over 1/4 in, which is an opening racked far enough that a square unit set in it leaves a visibly tapered reveal at the trim, and on a pocket insert it also means the jamb is no longer parallel to itself. Stop rule at or over 1/4 in: do not size the unit, flag the opening, and hand it to the project lead for a method change. Racked openings are the single most common cause of an insert that has to be re-ordered as a full-frame.

  5. Record the plane depth and the obstruction list. Measure jamb depth from interior trim face to exterior stop, and write down every interior and exterior obstruction: a stool that overhangs, a security contact, a stucco return, a hard-wired blind, a radiator under the opening. Acceptance: a depth figure plus a written obstruction list, with a photograph of each obstruction. Wrong looks like a blank list, which is not an absence of obstructions, it is an absence of looking. Stop rule: an obstruction the crew cannot remove without a trade the shop does not carry goes to the project lead the same day, because that is a schedule change, not an install detail.

  6. Record the configuration in the manufacturer's own vocabulary. Handing, operating sash, grille pattern and profile, screen, glass package, exterior and interior color, and any hardware finish, each written using the term the order guide uses. Acceptance: every configuration field on the sheet is filled with a term that appears in the guide. Wrong looks like "right hand" written on a casement without stating whether the line calls hand from the exterior or the interior, which are opposite conventions and both are in current use. Stop rule: if the guide's convention is not on the page in front of you, do not write the hand, write the hinge location relative to a named landmark ("hinges on the driveway side") and let the order desk convert it.

  7. Sign, photograph, and deliver the sheet the same day. Photograph each opening straight on with the tape in frame at the governing dimension, sign and date the sheet, and deliver it to the order desk before the end of the working day. Acceptance: the order desk acknowledges receipt in the job record. Wrong looks like a sheet still in the truck the next morning. Stop rule: a sheet that has not reached the order desk within one working day is re-taken at the opening, not transcribed from memory or from photographs alone, because a photograph carries the dimension only if the tape happened to be in frame.

  8. Check the acknowledgment field by field against the sheet before release. When the plant returns the acknowledgment, the measure tech, not the order desk, reads it against the original sheet field by field: size, method, handing, grille, glass, colors, screen, count. Acceptance: every field matches, and the check is initialed and dated on the acknowledgment. Wrong looks like a scan-and-approve, which reliably catches size and reliably misses handing and grille. Stop rule: any mismatch holds the entire release, not just the one unit, until the order desk corrects it and reissues, because a transcription error usually repeats across the openings entered in the same sitting.

The record this produces

The measure sheet, the opening photographs, and the initialed acknowledgment together are the record, and all three attach to the job in the customer file.

Fields that matter later: the three width readings and the three height readings per opening, both diagonals, the governing bearing point, the depth, the obstruction list, the order guide revision and the deduction taken from it, the configuration terms, the measure tech's name and date, and the acknowledgment check initials and date.

Who reads them later: the install crew reads the obstruction list and the diagonals on the morning of the install and staffs the day from them. The warranty desk reads the acknowledgment check when a customer says the grille pattern is wrong, and the initialed field is what decides whether that is a plant error or a shop error. The estimator reads the flagged openings across a season and learns which housing stock in the territory racks, which is what stops the same reclassification happening on the next street.

Worked pass: nine openings on a 1968 ranch

Method call from the estimator: pocket insert on all nine, vinyl line, order guide revision transcribed at the top of the sheet, deduction 1/4 in off width and 1/4 in off height.

Opening 2 governs at 31 7/8 wide and 61 3/4 tall, so the order size is 31 5/8 by 61 1/2 after the written deduction. Width spread is 1/4 in from head to sill, which is at the step 2 flag, so all three readings and a photograph of the tape at the sill went on the sheet and the opening carried a note rather than an average.

Opening 4 failed step 4. The diagonals differ by 5/8 in against a 1/4 in acceptance, so the measure tech did not size the unit, flagged the opening, and handed it to the project lead. The lead's visit found the sill dropped at the driveway corner where a downspout had been discharging against the foundation for years, and reclassified the opening to full-frame with a sill repair. One of nine openings, a shade over 11 percent, changed method after the measure visit, which is normal on a house of this age and is exactly why the flag exists. Had the tech averaged the diagonals into a square number, the insert would have arrived, gone in with a reveal tapering 5/8 in across 30 in of width, and come back as a workmanship complaint that no amount of trim carpentry answers.

Step 8 caught the second problem. The acknowledgment listed opening 7 as a left-hand casement. The measure sheet said hinges on the driveway side, which on this line is right hand called from the exterior. The order desk had converted using the interior convention. The check held the release on all nine units for one day while the desk corrected and reissued, and the reissued acknowledgment was re-checked and initialed before release. A single unit's hand is a four to eight week wait; catching it before release cost one day.

Steps 1, 3, 5, 6 and 7 passed with values recorded. Nothing in this pass used a deduction, a convention or a tolerance that is not written on the sheet or in the guide named at the top of it.
